Discovery 2 problems: 8 things to check
The problems owners and specialists flag most on the Land Rover Discovery Series II, the repairs they end up doing and what those cost, plus the years and recalls to watch. Sourced, not scraped.
Discovery 2 problems to check before you buy
- Rear chassis and crossmemberThe back of the frame, around the fuel tank and the rear crossmember, rots from the inside out where mud and water collect. Look closely at the rear chassis legs, the crossmember and the suspension hangers, because owners report hangers collapsing. Replacement rear quarter and half chassis sections exist, and so do whole galvanised frames, which tells you how common this is.
- Sills, arches, boot floor and body mountsOne LandyZone member's under-seal inspection turned up rotten footwells, inner and outer sills, all four arches, the boot floor and both rear body mounts, with a £5,040 repair quote. Expect to find at least twice the rust you can see once you start cutting.
- Td5 head, fuel in the oilFamous Four says Td5 cylinder-head failure is now quite common and expensive. Check the dipstick: a level that is too high suggests diesel in the oil. Failed injector sealing washers cause the same symptom and are much cheaper to fix, so diagnose before you condemn the head.
- Oil in the ECU plugLift the ECU out of its tray by the battery and look at the connectors. Oil there means the injector harness seals under the rocker cover have failed, and in time that causes misfires and poor starting. The fix is a cheap harness, but neglected trucks may also have oil in the main engine loom.
- Diesel leak at the back of the Td5Diesel weeping from the rear of the cylinder head on the driver's side is usually the fuel pressure regulator. Fix it quickly: Famous Four warns that leaking fuel can drip onto the starter motor and kill it.
- V8 cooling and head gasketsAsk for head-gasket and cooling records. An Expedition Portal buyer's guide says gaskets often go between 50,000 and 70,000 miles and advises avoiding trucks with a compromised cooling system. Owners also report slipped or cracked cylinder liners, especially on 2003–04 4.6s, which mean an engine rebuild with top-hat liners or a replacement block.
- SLS, ACE and the 'three amigos'A tail that sags overnight means leaking SLS air springs. Oil on the chassis rails or around the anti-roll bars means ACE leaks, which Famous Four calls 'very expensive to rectify'. ABS, TC and HDC lights together (the 'three amigos') are often a dirty or failed wheel sensor, but can be a failing ABS modulator costing thousands.
- Centre diff lock and propshaftsPre-facelift trucks have the lock in the transfer box but often no lever, unless someone has fitted one. On the test drive, a severe shimmy points to worn propshaft joints; the front shaft's double-cardan joint has non-greasable UJs from the factory, and the rear rubber coupling cracks.
The repairs Discovery 2 owners end up doing
| REPAIR | SYMPTOMS | DIFFICULTY | TIME | COST |
|---|---|---|---|---|
| Td5 injector harness replacement | Oil inside the red ECU plug, poor starting, misfires or rough running, injector fault codes. | 2 / 5 | ≈ 2 hours | Harness about £30 (discovery2.co.uk); ECU-plug cleaning included |
| Td5 oil pump bolt (preventive) | None until it fails: the bolt holding the oil-pump sprocket can loosen and fall out, and the engine is destroyed. Early engines are most at risk, but owners have found loose bolts on 2003–04 trucks too. | 3 / 5 | Half a day | A bolt, a sump gasket and RTV |
| Td5 fuel pressure regulator | Diesel leaking from the back of the engine on the driver's side; fuel smell. | 2 / 5 | ≈ 1 hour | Regulator about £80 (discovery2.co.uk, 2008) |
| SLS air springs, or convert to coils | The rear sags overnight or when parked, then pumps back up; the compressor runs for long periods. Ignored leaks burn out the compressor. | 2 / 5 | ≈ 2–3 hours | A pair of air springs, or a coil conversion kit |
| ACE leaks: pipes, filter or delete | Hydraulic fluid on the chassis or around the anti-roll bars, ACE warning, body roll returning. Pipes rust through and the aluminium valve block pits until its seals fail. | 3 / 5 | Half a day to a weekend | Pipes are cheap; one owner's previous owner spent about $4,000 on the system |
| Three amigos: ABS sensors and hubs | ABS, TC and HDC warning lights on together, sometimes intermittently. | 2 / 5 | ≈ 1–3 hours | A sensor, or a front hub assembly (about £160–260, per discovery2.co.uk) |
| V8 head gaskets and cooling refresh | Coolant loss, overheating at idle, coolant weeping at the head-to-block joint, mayonnaise under the filler cap. | 4 / 5 | A weekend, plus machine-shop time | One US owner paid about $1,250 at an independent shop, including $640 labour and head skimming |
| Rear chassis and crossmember repair | Flaking or holed metal at the rear crossmember, rear chassis legs and around the fuel tank; collapsed suspension hangers; MOT failures. | 4 / 5 | Several weekends, or a week on a ramp | LandyZone members put a new chassis plus the work at close to £10,000; patch repairs much less |
Each repair links to a step-by-step guide with tools, part numbers and where to buy the parts.
Years with known problems
| YEARS | FLAG | WHAT TO KNOW |
|---|---|---|
| 1998–2000 | Beware | Early Td5 oil-pump drive and head-stud ('head shuffle') problems, fixed within two years; ACE pipe and idler-pulley recalls |
| 2003–04 | Beware | US owners report slipped and cracked liners on late 4.0 and especially 4.6 blocks |
Discovery 2 recalls and service bulletins
- ACE high-pressure pipe can fracture at the pump ↗ 1999–2000 · NHTSA 00V036000 / 00V423000The high-pressure pipe from the ACE pump to the valve block could fracture at its union with the pump; dealers fitted new tubing.
- Left-side engine idler pulley can fracture ↗ 1999–2000 · NHTSA 00V142000 / 00V142001Belt loads could exceed the pulley's design limit, so it could break and throw the serpentine belt; dealers fitted an improved pulley.
- Water in automatic transmission fluid; park lock ↗ 1999–2001 · NHTSA 00V377000Water contamination of the ATF could stop the park lock working; dealers repositioned the breather and tested or flushed the fluid.
- ABS sensor contamination causes unwanted ABS activation ↗ 1999–2001 · NHTSA 02V022000Contamination of an ABS sensor could be misread by the ABS ECU; dealers installed a new ECU.
- Accelerator cable kinked at assembly ↗ 1999–2002 · NHTSA 02V028000A kinked cable could chafe and break its inner strands; dealers inspected and replaced cables.
- Throttle can stick intermittently ↗ 2003 · NHTSA 03V133000Intermittent throttle sticking could raise engine speed; dealers replaced the throttle body.
- ABS modulator valve-cover bolts can crack ↗ 1999–2004 · NHTSA 04V005000Flexing valve covers could crack their retaining bolts; dealers strengthened the covers and replaced the bolts.
- ACE pump banjo bolt loses torque ↗ 2000–2003 · NHTSA 04V006000The ACE pump banjo bolt could loosen and leak; dealers re-torqued it or replaced the bolt and Dowty washers.
- Replacement rear driveshaft coupling (service part) ↗ 1999–2004 · NHTSA 12E010000TVF100010 rear couplings made April–November 2011 could start to separate; check any coupler replaced around then.
- Td5 oil-pump sprocket bolt ↗ Early bolts were fitted without thread lock and can fall out, wrecking the engine; the superseded bolt comes pre-thread-locked (25 Nm). Owners have found loose bolts on 2003–04 trucks too.
- Td5 injector harness (later modified part) ↗ Failed O-rings at the head connector let oil wick down the loom into the ECU; fit the later modified harness.
- Td5 fuel pressure regulator revisions ↗ The regulator was modified during production and again from 2003 with an extra return pipe for 15P engines; order by chassis number.
