Free a stuck clutch or replace it

DIFFICULTY 4 / 5TIME Big job: the gearbox comes outCOST Complete clutch kit about $408 at Swiss Army Vehicles

Symptoms

The engine runs, but no gear will engage after the truck has sat for months, because the disc has rusted to the flywheel or pressure plate. Or the clutch slips or grabs suddenly.

The fix, step by step

  1. For a lightly stuck disc, put it in gear with the engine off, make sure the way ahead is clear, and start it on the starter.
  2. The truck lurches, and the disc often frees once you work the pedal.
  3. If that fails, the gearbox has to come out.
  4. Support the engine sump on a stand, wire the two driveshaft halves together (they are balanced as a pair), undo the shift-rod nuts (17 and 19 mm) and the six 13 mm driveshaft bolts, then strap the 39 kg gearbox to a cross-beam and slide it back.
  5. Use a proper alignment tool when fitting the disc, and torque the bolts to the 22–25 Nm the write-up calls for.
