Rear crossmember replacement

DIFFICULTY 5 / 5TIME ≈ 1–2 full daysCOST Parts plus labor

Symptoms

Rust holes in the boxed rear crossmember, a sagging or bulging rear floor, cracked welds, movement under load, or a tailgate that no longer lines up.

The fix, step by step

  1. Strip the load floor, carpets and trim.
  2. Cut out the rotten section and clean back the mating edges.
  3. Trial-fit the new crossmember so it is square and level, then clamp and tack it, recheck it, and weld it out without overheating the frame.
  4. Dress the welds, then prime, seam-seal and paint.
  5. Refit the floor and check that the tailgate still aligns.
