Floor pan, rocker and door-post rust repair

DIFFICULTY 4 / 5TIME ≈ Several weekends, depending on how far it goesCOST Parts plus welding labor; full floor and platform sets cost several hundred dollars

Symptoms

Holes or soft spots in the floor, bubbling along the rockers, sagging doors that won't latch cleanly, rust around the door-post hinges and water on the floor after rain.

The fix, step by step

  1. Strip the interior and probe every seam with a pick.
  2. Brace the door openings before cutting anything structural, then cut back to clean metal.
  3. Reproduction floor pans come with the grooves and body-mount recesses, and the floor channel support rails underneath are sold separately; replace them if they've gone.
  4. Fit inner and outer rockers and front door posts as needed, check door gaps before final welding, then seam-seal and coat the new metal.
  5. If the firewall, inner fenders or frame rails are also rotten, Autotrader and Velocity both warn that the bill can outrun the truck's value.
